Its probably the engagement motor on the transfer case. They run about $150. Replaced mine several years ago, problem solved.

That happened to me several years ago. I found out that the 4x4 engagement motor was going bad. Pretty easy to replace and was only around $120. Haven't had an issue since. Before I replaced it I could get it to work if I switched it in and out of 4x4 mode while parked to loosen it up.

Thanks Dan! Sorry about the accident, hope all is going well. I am not immediately in need of a wiring diagram. Just planning for the future. My '02 is still running strong and looking good at 170k. Hopefully I can upgrade to a 5.0 someday to help with the Colorado hills.
